Modern aluminium production originates from processes invented in the late 1890s. Once alumina is extracted from the ore bauxite, aluminium is produced through an electrolytic process in the smelter that is energy-intensive and primarily continuous.

Aluminium is second to steel in terms of annual usage, with the majority of production going to wrought mill products such as sheet, plate, wire, extrusions, rod, bar and forgings. In the casthouse, molten aluminium can be mixed with other metals, treated and cast into billets and ingots and other forms for downstream applications, including automotive, aerospace and more. An operation’s efficiency is measured by its cost per tonne of aluminium produced.

If the smelter produces high-quality aluminium, the foundry turns that metal into a myriad of applications through several casting processes, including high-pressure, low-pressure and sand. Foundry castings include automotive wheels, transmission housings, engine blocks, heads and pistons, as well as non-automotive applications such as motor rotors, computer chassis and machine parts.
Poor metal quality results in casting defects and increases costs for aluminium foundries and die casters who are trying to meet strict requirements and gain a profitable edge. Oxides, hydrogen and dross are introduced in all stages of the process. Scrapping inferior metal makes metal treatment practices essential. Melting furnaces convert solid aluminium into molten metal and operate at higher energy inputs than holding furnaces. Furnace efficiency varies depending on the type of furnace, controls and scrap charge. The faster the conversion into liquid metal, the less dross or melt loss occurs. Types include reverberatory, which is most widely used, side bay/well reverberatory, dry hearth and stack melter. Melting furnaces need a different refractory lining than a holding furnace due to the higher temperatures and greater mechanical abuse they withstand. They also produce more dross and suffer from corundum and spinel reactions. They must have the melt rate required to feed die casting furnaces to maintain production.
We focuse on increasing metal quality and furnace efficiency to improve performance for die casters. Solutions for melting furnaces include circulation pumps, integrated melting systems, precast refractory shapes, flux and flux-injection equipment, furnace tools, engineering services, thermocouples, heated troughs and gaskets and seals.
Recycling clean aluminium requires only about 5% of the energy required to produce the equivalent amount of primary aluminium. It also produces approximately 5% of the greenhouse gases, the International Aluminium Institute says. Remelting and recycling aluminium has increased as legislation has demanded more recycled content. Good scrap management can help increase an operation's profitability.
If quickly submerged in the aluminium bath, light-gauge scrap can melt rapidly and achieve better metal yield. If continuously melted via a submergence system, it can generate improved furnace melting efficiency and thermal performance in a closed-door operation.
